How do I sand down the aluminum to make it smooth enough to paint over?

You will only see a slight mark it won't be dramatic enough to notice. Just use a fine grit sandpaper or block. It's not noticeable at all with textured walls.

My car has a rust hole. Can I use this as a base/form and apply body filler on top of it?

You cannot install a tile over the patch.

If you cut to size and lose the adhesive edges, how will it stick to wall? I assume spackling without the tape will cause the patch to slide around

You would have to find an alternate way to attach the cut side. Although you CAN cut this product, it's really designed to be used whole, like a Band Aid.

You would need a bigger size an what you have. If you can get 5x5 it would cover with no cutting. Although you can get the 6x6 and cut it down.

Whats the trick to avoid having the patch look like a giant lump on the wall?

I used on a hole only used a thin layer of the joint compound once it dried I took a damp rag and wiped gently in a circular motion until smooth

I had 3 holes to patch from intercom removal...all good size holes. See pic. A bigger hole would require a proper repair with braced wallboard and tape. These patches were easy to use, although place carefully the first time. I tried to adjust one and didnt get as close a stick as the first time. After that, the quality of your patch will be up to your skill and patience with applying joint compound, sanding, priming and painting. Each step took me a couple coats to get it to my standard. I'm pretty good at smaller wallboard repairs. I didnt get quite as good a result with these patches but that is due at least to having 3 to do and getting tired of the patch and sand step.

I had a hole in the wall that I needed to patch. I thought this would be a good solution. I sanded around the hole and applied this but when I went to apply the wall spackle, I wasn’t happy with how far this was sticking out in the plane of the wall. The metal seemed too thick for what I was trying to do. I ended up not using this and just filling the hole with spackle. I am not sure if I would consider this in the future (probably not).

Simple Fix
Works great to fix holes. Simply peel stick, add putty and you’re good to go

The aluminum part of the patch stays visible after sanding. We used 2 of them. The others are being returned to the store. I would not recommend this type of patch for a repair in an area that can not be hidden.
